1. The high-frequency and regular operation of automated production lines has led to the transmission and linkage losses becoming a major operational challenge.

After the full implementation of intelligent manufacturing, logistics sorting assembly lines, packaging automation equipment, numerical control machine tool feed mechanisms, lifting and conveying units, rubber and plastic extrusion transmissions, and non-standard indexing transmission equipment have generally adopted a 24/7 high-frequency start-stop operation mode. Unlike traditional intermittent production equipment, modern automated production lines can have thousands of clutch start-stop cycles per day. The transmission system is constantly subjected to repeated torque impacts, inertial pulls, and instantaneous engagement loads. The wear rates of linkage components such as transmission shafts, couplings, bearings, gears, and tooth discs accelerate significantly, becoming the core factor contributing to the rising maintenance costs and reduced production capacity of industrial equipment.

The electromagnetic brake, as the core electronic control component for clutch engagement and disengagement, inertia locking, and positioning parking in the transmission system, directly connects the motor output end and the transmission execution end. Every time the equipment starts or stops, the position brakes, the empty-load clutch, and the workpiece braking occur, directly transmitting the force to the entire transmission components. The conventional electromagnetic brakes on the market are specifically developed for low-frequency intermittent operation conditions. The clutch actions are stiff, the impact during the engagement and release is large, and the friction stability is weak. When adapted to high-frequency operation conditions, the instantaneous electromagnetic impact force and braking inertia load cannot be buffered and dissipated. The force is gradually transmitted to the transmission linkage structure, causing fatigue wear, biting marks, radial shaking, and metal stress accumulation problems.

From the operation data of the factory, for high-frequency operation conditions, the bearing replacements, gear grinding, coupling alignment, and shaft body repairs of the transmission units equipped with conventional electromagnetic brakes are twice or more higher than those of equipment in low-frequency operation conditions. Not only does this require a significant investment in manual disassembly and maintenance, as well as the procurement costs of spare parts, but repeated disassembly and calibration also damage the transmission coaxial accuracy, further exacerbating the linkage losses and forming a vicious cycle of "braking impact - component wear - accuracy deviation - increased losses". For the special iteration of high-frequency clutch operation conditions, a new type of electromagnetic brake adapted to high-frequency start-stop operation has been mass-produced and implemented. Based on comprehensive upgrades in buffer clutch, balanced magnetic force, wear-resistant friction, and stable voltage control, it weakens the instantaneous braking impact, disperses the load on the transmission, effectively alleviates the linkage losses of the entire transmission components, extends the integrated maintenance cycle of the transmission system, and enables the automated high-frequency production line to operate stably and continuously in the long term.

II. Shortcomings of conventional electromagnetic brakes, exacerbating damage to the transmission linkage under high-frequency operating conditions

Conventional universal electromagnetic brakes are structurally, electrically, and in terms of the friction system designed for low-frequency start-stop operations. They are unable to adapt to millisecond-level frequent clutching and continuous braking conditions. During operation, they have multiple performance shortcomings that directly amplify the loss of the transmission system's linkage, damaging the core components of the transmission. The main causes of core losses are divided into six dimensions.

The rigidity of the clutch opening and closing is strong, and the instantaneous torque load exceeds the standard. Conventional brakes have a magnetic force that instantly fully opens without a gradual buffering process. The instantaneous impact force during the electrical absorption and release is concentrated. A single start-stop operation can generate high-intensity alternating torque, directly impacting the coupling surface of the coupling, the meshing teeth of the gears, and the stressed section of the transmission shaft. Under high-frequency reciprocating impact, the surface metal fatigue of the transmission components intensifies, and problems such as tooth surface peeling, slight deformation of the shaft body, and wear of the bearing balls occur frequently. The equipment operation shakes gradually intensify.

The electromagnetic force output is uneven, causing eccentric wear on the transmission. The ordinary coil winding accuracy is low, and the magnetic circuit layout is designed in an open manner. The electromagnetic attraction force is not evenly distributed, and the brake armature adheres to the disk surface with a biased load. The braking clamping is not synchronous. The eccentric force will drive the transmission shaft to radially shift, causing the transmission's coaxiality to deteriorate. The bearing is subjected to unilateral force, the gears are worn due to unilateral engagement, and the key slot is subjected to deformation. These problems occur regularly, significantly shortening the service life of the standard transmission components.

The temperature rise during high-frequency braking accumulates, and the performance of the components synchronously decays. The frictional heat generated during high-frequency start-stop operations is large. The conventional brake's heat dissipation structure is simple, and the heat cannot be quickly dissipated. After the disk surface accumulates high-temperature, the friction coefficient fluctuates and decreases, resulting in braking slip and inertial sliding. The equipment cannot precisely stop, and the transmission system is additionally subjected to the inertial drag force, increasing the wear and tear of the linkage components. At the same time, the high temperature will be transmitted to the transmission end lubricating oil, accelerating the carbonization and failure of the lubricating grease, and reducing the lubrication protection. As a result, the wear rate of the transmission increases exponentially.

The wear adaptability of the friction pair is insufficient, and the gap fluctuation disturbs the transmission accuracy. The common friction materials have limited high-frequency heat resistance and wear resistance. After rapid wear, the braking gap continues to increase, the stroke of the armature shifts, the electromagnetic response delay becomes longer, and the start-stop rhythm becomes disordered. The transmission end experiences start-stop synchronization issues, idle sliding, and problems such as intermittent impact between gears, radial displacement of the shaft, and deformation of the key slot. This leads to irregular linkage losses, reducing the positioning accuracy of the equipment station, and simultaneously increasing the defective rate of the product during processing.

The fluctuation of the electric control current is large, and the start-stop impact current causes damage to the motor transmission end. The conventional brake lacks a current stabilization module. The surge current value during start-stop is high, and the output torque of the motor suddenly changes. The bearing and transmission connection part are subjected to alternating stress. The key position at the shaft end and the connection flange are subjected to long-term stress cracking and loosening, damaging the stability of the transmission connection and increasing the probability of transmission noise and displacement faults.

The simple sealing and dust-proof structure is prone to impurities entering and accelerating wear. The automated workshop has a lot of debris, dust, and lubricating mist oil. The sealing gap of the conventional brake is large, and impurities are easily introduced into the friction chamber. They adhere to the brake disc surface, and during the braking process, the grinding disc surface and the armature are ground, generating metal debris that mixes into the transmission meshing position, increasing the wear of the gears and bearings, and raising the failure rate of the transmission.

III. Iterative design for specific operating conditions, six cost reduction upgrades of the new electromagnetic brake

This newly launched new electromagnetic brake is based on a research and development benchmark of 10,000 high-frequency start-stop operations per day. It relies on electromagnetic simulation calculations, dynamic torque tests, and continuous fatigue tests to optimize the structure and electric control. It optimizes from multiple aspects such as magnetic force output, clutch rhythm, cooling system, friction material, electric control stabilization, and sealing protection. It reduces braking impact from the source, balances transmission load, and reduces the load loss of linkage components, adapting to full high-frequency scenarios such as assembly lines, indexing transmissions, and servo components.

(1) Graded flexible excitation electric control, weakening the instantaneous start-stop impact torque Abandon the traditional global instantaneous excitation mode and adopt a hierarchical adaptive excitation electronic control module. During energized braking, the electromagnetic suction force is gradually increased in segments to achieve a smooth adhesion of the armature and a gradual braking process; during de-energized release of the brake, the magnetic force is released in sequence to gradually reduce the braking pressure and eliminate the sudden impact caused by sudden disengagement. The hierarchical excitation structure can reduce more than 70% of the instantaneous impact torque, smoothly transmit power and braking force, and avoid sudden torque changes during start-stop that pull the transmission components, reduce the impact force of gear meshing, the alternating stress of the shaft, avoid metal fatigue deformation of the transmission, and reduce the wear load of the transmission system at the power source.

(II) Closed-loop balanced magnetic circuit structure, ensuring uniform force on the brake axis

Optimize the arrangement of the closed symmetric magnetic circuit, optimize the magnetic pole angle and magnetic force transmission path, reduce the range of magnetic force leakage, achieve uniform and consistent electromagnetic suction force throughout the disk surface, and make the armature parallelly adhere to the brake disk surface without skewing or unilateral pressure. The clamping force during the entire braking process is balanced, the transmission shaft maintains stable coaxial operation, eliminates radial eccentric thrust, and ensures uniform force on all bearings, gears, and coupling elements, avoiding unilateral overload wear, maintaining the long-term coaxial accuracy of the transmission system, and reducing secondary linkage losses caused by accuracy deviation.

(III) High-frequency special modified friction pair, stabilizing the braking gap and reducing inertia drag

Customize glass fiber composite modified high-frequency friction material, suitable for continuous high-frequency clutching conditions, with better heat resistance, anti-thermal degradation, and higher wear stability. The friction surface is micro-crystalline polished, the friction coefficient is uniform throughout, and the braking efficiency does not decrease under high-temperature conditions. It can quickly lock the transmission inertia and eliminate the problem of equipment sliding, idling, and slipping. At the same time, strictly control the factory braking gap, cooperate with the adaptive gap compensation structure, automatically compensate for the difference in friction loss, maintain a constant response rhythm during start-stop, and avoid wear and damage caused by misalignment and squeezing at the transmission connection points.

(IV) Integrated convection cooling architecture, controlling temperature and maintaining transmission lubrication performance

The brake housing is integrally cast, with radiating heat fins added to the periphery, and a circulating cooling air duct reserved inside. It relies on the airflow during equipment operation to achieve active convective cooling, quickly removing the heat accumulated from high-frequency braking, and maintaining a controllable temperature within the disk surface under normal conditions, maintaining a low-temperature range. On the one hand, it ensures stable braking performance, on the other hand, it blocks the transmission cavity from being heated by high temperatures, prevents the transmission lubricating grease from being diluted by high temperatures and deteriorating, maintains the lubrication protection effect of gears, bearings, and ensures reduced dry friction and semi-dry friction losses, and extends the maintenance cycle of transmission lubrication.

(V) Voltage stabilization and current limiting electronic control adaptation, stabilizing the motor transmission output load

An integrated voltage stabilization and current limiting component is built-in, adapted to industrial 24V DC and AC conventional electronic control, suppressing the peak current surge during start-stop, stabilizing the motor output current and torque fluctuations, allowing the motor transmission end to output linearly controllable power. Avoiding sudden current changes causing the motor shaft to jerkly rotate, stabilizing the force state at the connection points between the motor and the transmission, protecting the motor shaft, flange, and key slot connection structure intact, reducing the probability of transmission connection point loosening and crushing, and adapting to servo frequency conversion linkage electronic control systems.

(VI) Labyrinth composite sealing protection, isolating impurities and avoiding abrasive wear

An external labyrinth dust-proof structure combined with a built-in weather-resistant fluorine rubber double-layer seal is adopted. The entire braking chamber is fully enclosed to isolate the braking chamber, blocking dust, material debris, and atomized oil stains from entering the friction working surface, avoiding abrasive wear of the brake disk surface, reducing the fall of metal debris to the transmission meshing area. At the same time, the sealing structure can retain the transmission medium in the brake chamber for a long time, ensuring smooth reciprocating sliding of the linkage pin shaft, reducing braking jamming noise, preventing braking jamming from causing the transmission to misalign and bear force, and fully avoiding transmission linkage losses caused by foreign impurities.

Four. Multi-dimensional cost reduction empowerment, long-term improvement of transmission operation status in high-frequency conditions. Based on the all-dimensional condition-based upgrade, the new electromagnetic brake not only optimizes its own braking performance, but also forms a "soft impact, stable force application, temperature rise control, and anti-offset" protection system, providing comprehensive protection for the entire set of transmission and linkage components, reducing wear, fatigue, impact, and deformation losses, and adapting to the continuous and high-frequency production of the production line.

Reducing alternating impact loads and delaying transmission metal fatigue. The flexible graded clutch mode eliminates the peak torque of start-stop, reduces the impact of gear meshing, bearing ball compression load, and torsional stress of the transmission shaft, reduces metal fatigue cracks and surface peeling on the surface layer of transmission components, maintains the structural integrity of transmission components, and extends the replacement cycle of core components such as gears, bearings, and couplings.

Maintaining the coaxial accuracy of transmission, avoiding secondary wear due to eccentricity. The balanced magnetic force parallel braking ensures that the transmission system operates without radial vibration or deviation, the transmission meshing angle always remains in the standard working condition, the tooth surface bites evenly, the bearing is under balanced force, and local accelerated wear is avoided, ensuring stable transmission efficiency, reducing the need for transmission accuracy correction and disassembly for leveling maintenance operations.

Reducing brake failure shutdowns and avoiding damage to components during emergency disassembly. The frequency of slip, jamming, and overheating failure faults due to braking is significantly reduced under high-frequency conditions. The equipment starts and stops with precise positioning, no need for emergency shutdown for brake component repair. Reducing the frequency of disassembly and reassembly of the transmission system, avoiding assembly wear and damage to the assembly gap caused by manual disassembly and alignment calibration, maintaining the original factory transmission assembly accuracy.

Adapting to the control rhythm of the linkage system and adapting to automated linkage production. The product can be adapted to PLC frequency conversion, servo linkage control systems, with start-stop response synchronized at the millisecond level, and highly matching the production line transmission rhythm. There is no lag or out-of-order braking, preventing program instructions and mechanical braking from being out of sync, causing reverse force transmission and reverse impact, and adapting to the high-frequency operation processes of the assembly line such as indexing, reciprocating conveying, and precise positioning.

Five. General standardization for mass production, compatible with low-cost transformation of new and old production lines

The new electromagnetic brake achieves standardized mass production for high-frequency special models, builds a full-chain quality control system for continuous start-stop fatigue testing, current voltage stabilization detection, and friction loss verification, ensuring that the clutch rhythm, impact force, and heat dissipation performance of the same batch of products are uniform, and the transmission loss rhythm of the entire factory is balanced after batch installation, facilitating the unified planning of maintenance plans in the factory. Raw materials use high-purity energy-saving coils, wear-resistant alloy plates, and anti-aging sealing substrates. Each batch of raw materials undergoes high-frequency durability inspection, eliminating raw materials with performance fluctuations; processing end uses CNC integrated processing and assembly positioning, armature gap, magnetic circuit cavity, and unified assembly parameters to eliminate assembly deviations that cause uneven force distribution problems.

The product continues to use industry-standard flange installation and shaft hole connection specifications, compatible with mainstream motors, reducers, and transmission shaft installation structures. Existing old high-frequency production lines can be directly replaced and installed without modifying the transmission base, electrical control lines, or linkage programs. New automated equipment can be pre-installed with original factory matching. It is compatible with six high-frequency working scenarios: food packaging, logistics sorting, machine tool processing, lifting and conveying, rubber and plastic transmission, and woodworking automation. The transformation and adaptation threshold is low, and the cost reduction effect is fast.

Six. Product application value and industrial transmission matching development trend

Industrial automation is gradually moving towards high-tension, high-linkage, low maintenance, and low-loss development stages. High-frequency start-stop is no longer a niche condition but has become the regular production mode for most assembly lines. Traditional impact-type braking components can no longer meet the requirements of refined and low-loss production. The braking components have upgraded from a single braking locking function to integrated functional components for transmission protection, rhythm control, and load buffering, becoming the core direction of mechanical-electrical matching iterations. For manufacturing enterprises, replacing with a new type of high-frequency compatible electromagnetic brake is a lightweight and electromechanical transformation project. The investment cost is controllable. It can reduce the expenses for purchasing transmission components, high-altitude disassembly, and manual maintenance. At the same time, it can also reduce equipment jitter and positioning deviation, resulting in less product defective losses. This ensures the continuous high-frequency stable production of the production line and revitalizes the production efficiency of the factory. For the electromechanical component industry, this product fills the gap in the category of braking for high-frequency conditions and reduces energy consumption. It also improves the flexibility of braking and the protective electromagnetic braking product matrix, promoting the upgrade of electromagnetic braking from general economic type to type with specialized working conditions, linkage protection, and low-loss long-term performance.

In the future, industrial high-frequency transmission equipment will further increase the frequency of start-up and stop, and the integration degree of linkage. The requirements for the durability of transmission components and the flexibility of braking buffer will continue to increase. The electromagnetic braking industry will continuously optimize flexible excitation, self-compensation gap, and low-stress friction technologies, further weakening the braking linkage impact force, while also considering energy-saving operation, precise braking, and transmission protection. Relying on standardized mass production and customized optimization for working conditions, a braking support solution suitable for full-batch automated production lines will be created, reducing the total cycle loss of industrial transmission and helping the intelligent manufacturing industry achieve long-term energy conservation, efficiency improvement, and quality enhancement.
