I. The popularization of automated production lines has accelerated, and equipment noise pollution has become a key challenge in optimizing the workshop environment.

With the continuous implementation of the Industrial 4.0 concept, intelligent manufacturing, unmanned production lines, and automated assembly lines have gradually become the mainstream production mode for manufacturing enterprises. Industries such as electronic processing, light industrial packaging, logistics sorting, precision machine tools, and intelligent equipment have comprehensively carried out the transformation of production lines to achieve automation, continuity, and high-frequency operations. The production lines in these industries have been upgraded to achieve continuous, high-frequency, and automated operations. The frequency of equipment start and stop, operating duration, and linkage accuracy have continuously improved, effectively driving the steady growth of production efficiency. However, during the upgrade process of the production lines, the problem of excessive noise from workshop equipment has gradually become a core challenge that hinders the optimization of the factory's working environment, affects production precision, and does not comply with occupational health regulations.

Automated production lines are operated by multiple devices such as motors, transmission mechanisms, braking components, and conveying equipment, which operate in a high-frequency, continuous, and frequent linkage manner. The frequent start and stop, high-speed operation, and frequent positioning and locking of various devices continuously generate mechanical and vibration noises. According to domestic industrial production occupational health standards, the equivalent continuous A sound level in the workshop operation area should be controlled within 85 dB(A) for 8 hours. Long-term exceeding this standard will bring multiple negative risks. Traditional industrial renovations mostly focus on equipment capacity, production accuracy, and automation level, while the precise renovation of component operation noise is relatively lagging. Most automated workshops are still in a medium to high decibel noise environment, making it difficult to balance the dual demands of efficient production and a high-quality working environment.

The brake is a core component for the start and stop, positioning, and locking of automated production line equipment. It is one of the main sources of high-frequency noise in the workshop. In the working process of conventional brakes, problems such as friction impact, structural resonance, component collision, and pressure relief noise are prone to occur. Especially in the high-frequency start and stop conditions of the assembly line, the braking noise is repeatedly accumulated, becoming an important cause of continuous noise in the workshop. Traditional noise reduction methods mostly rely on external means such as workshop sound insulation cotton, sound insulation barriers, and exhaust noise reduction, which are passive noise reduction methods. They not only have high renovation costs and occupy workshop space but also cannot eliminate noise hazards from the equipment source. The noise reduction effect has obvious limitations.

To solve the problem of excessive noise in automated workshops from the root and improve the factory's working environment, to adapt to the development needs of modern intelligent manufacturing for green production, safe production, and precise production, the industry research team focused on the core pain point of braking noise. Through multiple rounds of material debugging, structural optimization, and actual operation testing, a new low-noise brake was completed through technical iteration and batch implementation. It has now been officially put into large-scale mass production. This product achieves source noise reduction in three dimensions: structure, material, and process. It significantly reduces equipment operation noise and vibration noise while ensuring stable braking performance, providing a new domestic solution for the optimization of the automated production line environment, workshop noise reduction, and occupational health compliance.

II. The noise hazards of traditional brakes have multiple negative impacts on automated workshops.

In the continuous operation scenarios of automated production lines, the brake is started and stopped thousands of times per day. Under long-term high-frequency operation conditions, the structural defects and material weaknesses of traditional braking products will continuously amplify, generating continuous and high-frequency noise, which has multiple negative impacts on the workshop environment, equipment operation, personnel work, and product quality. It has become a key problem that is easily overlooked during the upgrade of intelligent manufacturing.

CKB - Rack-type Electric Brake

Firstly, it poses a threat to the occupational health of the workshop personnel, reducing the comfort and concentration during work. The production workshop is constantly exposed to high-decibel noise, and the on-site operators and maintenance personnel are frequently exposed to it. This can lead to auditory fatigue, distraction of attention, and emotional irritability. Over time, these issues will increase the occupational health risks and do not align with the development concepts of modern factories for safety production and humanized management. Moreover, noise interference will affect the accuracy of equipment inspection and fault judgment, making it difficult for operators to identify mechanical faults through abnormal equipment sounds, thereby increasing the probability of missed or incorrect judgments of equipment hazards.

Secondly, the vibration and noise affect the precision of production, raising the defective rate of products. Most high-end automated production lines are equipped with visual inspection, precise alignment, and micro-processing systems. The braking vibration and high-frequency noise generated during equipment operation will be transmitted through the frame and the ground to the precise operation area, causing slight vibrations of the equipment, lens scanning deviations, and workpiece alignment deviations. In high-precision production scenarios such as electronic soldering, precise assembly, and micro-component processing, even minor vibration disturbances will increase the rate of product misidentification and processing defects, indirectly increasing the production costs of enterprises.

Furthermore, equipment resonance intensifies component wear and shortens the overall machine's service life. The rigid impact and high-frequency vibration generated during the braking moment of traditional brakes will drive the motor, frame, transmission chain, and other related components to resonate. Repeated resonance over a long period will cause the screws to loosen, bearings to wear, the transmission gap to increase, and the lines to age and deteriorate, leading to an increase in equipment failure rates, a shortening of maintenance cycles, and an increase in equipment operation and maintenance costs, affecting the continuous and stable operation of the production line.

Excessive noise in the workshop hinders the upgrading of enterprises' green production. Current industrial environmental protection and occupational health management are becoming increasingly strict. The noise index in the workshop has been included in the factory's standardized assessment system. Continuously excessive noise in the production environment will affect the enterprise's safety production rating and compliance operation, and is not conducive to the intelligent, green, and standardized brand building of the factory. Passive noise reduction retrofitting has high investment costs and limited effects, and cannot adapt to the long-term and refined environmental governance needs of modern factories. It is urgently necessary to replace low-noise, stable, and efficient braking products from the equipment source.

Thirdly, the core technology optimization of low-noise brakes achieves silent and stable braking from the source.

The newly produced low-noise brakes in this batch have been developed by the research team. They address the core issues of abnormal sounds, vibration, and resonance in traditional braking products, based on the working conditions of automated production lines, which involve frequent start-stop, continuous operation, and precise work. Through four core technologies of silent material upgrade, buffer structure optimization, vibration suppression technology, and precise braking logic debugging, they achieve silent operation under all working conditions without sacrificing braking performance. This solves the problem of workshop braking noise from the source.

(1) New silent friction materials eliminate frictional noise and high-frequency noise

Frictional noise is the main source of noise in traditional brakes. The hardness of conventional friction materials is too high, and the uniformity of the friction surface is insufficient. During rapid contact and separation at high speeds, sharp friction noises and whistling sounds are easily generated. This new product adopts self-developed composite silent friction materials, adjusting the hardness, density, and flexibility ratio of the material, optimizing the microscopic structure of the friction surface, making the frictional contact process more smooth and gentle, avoiding the high-frequency noise generated by rigid friction. This material has undergone multiple high-frequency start-stop wear tests, with a stable and uniform friction coefficient. The frictional contact is smooth without sticking or whistling, effectively suppressing the generation of friction noise. At the same time, the material has excellent high-temperature resistance and anti-aging performance, and will not undergo hardening, deformation, or roughening under long-term continuous high-temperature braking conditions, maintaining the silent braking effect continuously.

(2) Multi-level buffer noise reduction structure weakens braking impact and vibration transmission

Regarding the rigid braking of traditional brakes and the shock noise caused by instantaneous impacts, the new product is equipped with an independently optimized multi-level buffering braking structure, changing the traditional instantaneous contact braking logic, and achieving progressive contact and smooth locking. During the braking start stage, a flexible buffering contact is first carried out, gradually increasing the braking torque to avoid the impact noise caused by the instantaneous rigid collision of metal components; during the braking release stage, a slow deceleration separation design is adopted, eliminating the jittery abnormal sounds caused by the rapid detachment of components. At the same time, multiple layers of shock absorption and buffering components are added inside the equipment to block the transmission of braking vibrations to the equipment frame and body, weakening the resonance amplitude of the entire machine, and significantly reducing low-frequency vibration noise, achieving full-process silent operation.

(3) Precise assembly process to eliminate gap abnormal sounds and loosening noises

In traditional brakes, the processing accuracy of components is insufficient, and the assembly gap is uneven. After long-term operation, components are prone to loosen and the gap shifts, thereby generating continuous fine noise. The low-noise brake produced in this batch, all core components adopt high-precision CNC processing technology, strictly controlling the size tolerance and assembly gap of the components, resulting in higher overall assembly accuracy and no component movement, misalignment, or collision problems during operation. At the same time, an integrated fastening structure design is adopted, combined with anti-loosening limit technology, so that the equipment will not experience screw loosening or structure displacement after long-term high-frequency start-stop operation, completely eliminating the continuous noise caused by gap loosening, and ensuring the equipment operates in a quiet state for a long time.

(4) Optimized magnetic circuit and drive logic to smooth start-stop and reduce operating noise

For the electromagnetic braking product line's coil suction and magnetic release processes, there are electromagnetic abnormal sounds and magnetic shake problems. The new product optimizes the internal magnetic circuit layout and electronic control drive logic, adjusts the electromagnetic suction rate and magnetic field dissipation rhythm, making the coil suction and magnetic release process more smooth and stable, eliminating electromagnetic shakes, magnetic circuit whistling, and other electrical noises. Standardized electronic control adaptation design can precisely match the start-stop rhythm of automated equipment, achieving smooth braking response and uniform torque output, effectively avoiding secondary noises caused by the jerking and shaking of equipment start-stop, and adapting to the high-frequency continuous operation mode of the production line.

Four. Rigorous multi-condition tests to ensure quietness and performance of the mass-produced products

To ensure that the low-noise brake is compatible with various automated production line conditions, achieving a balance between quietness, braking performance, and durability, the product completed multiple rounds of quietness tests, performance verification, condition durability, and environmental adaptation tests before mass production. It comprehensively guarantees the stable quality and reliable noise reduction effect of the mass-produced products.

The R&D team has set up a professional quietness testing laboratory to simulate the high-frequency start-stop conditions of the automated production line. It continuously monitors the decibel values of the equipment operation in a standard quiet environment and compares the noise data of traditional brakes and the new product. The actual measurement data shows that under the same working conditions, the operating decibel values of the new low-noise brake are significantly reduced, without high-frequency whistling, rigid impacts, or fine shakes, and the noise reduction effect of a single equipment is remarkable. When multiple equipment are operated in tandem, the overall noise problem in the workshop is effectively alleviated.

In the condition durability test, the product undergoes millions of continuous high-frequency start-stop tests, continuously monitoring core parameters such as braking noise, torque stability, and component wear rate. After long-term cyclic tests, the equipment's quietness effect does not decline, there are no new noises, vibration increases, or other problems, the braking torque is precise, the response is sensitive, and the wear is uniform, fully meeting the requirements of industrial continuous production. At the same time, high-temperature, dust, and humid environment simulation tests have been completed to verify the quietness stability and operation reliability in complex workshop conditions, ensuring that the product is not affected by environmental factors and continuously maintains a high-quality noise reduction effect and braking performance.

During the mass production stage, a standardized quality inspection system is established. Each downline product must complete multiple processes such as decibel testing, torque calibration, sealingity test, assembly accuracy verification, and insulation performance detection. A complete product traceability system is established to strictly control the quality differences of batch products, ensuring that each factory-issued equipment has stable noise reduction effect and meets the standard for braking performance, and can meet the batch transformation and supporting requirements of various automated production lines.
