1. The large-scale development of offshore wind power is accelerating, and the braking system is facing the urgent need for an upgrade.

As the domestic offshore wind power industry progresses at a faster pace towards scale and large-scale development, large-capacity and megawatt-level offshore wind turbine units have gradually become the mainstream installed models for offshore wind power projects. Compared with traditional onshore wind turbines and small-capacity offshore units, the new large-capacity offshore wind turbine blades are longer, the swept area of the rotor is larger, and the load of the unit is higher. They operate in complex marine conditions for a long time, which puts more stringent technical requirements on the stability, durability, and resistance to weathering of the core safety components of the entire machine. The braking system, as the core safety device for yaw alignment, main shaft locking, emergency shutdown, and wind avoidance in large-scale offshore wind turbines, is crucial for ensuring the stable operation of offshore wind turbines and avoiding equipment failures and safety risks.

At present, the domestic offshore wind power industry is accelerating the process of domesticating core equipment, with continuous technological iterations and upgrades of core components such as the turbine body, blades, and gearboxes. However, there are still technical compatibility shortcomings for high-capacity offshore units. Traditional wind turbine brakes are mostly designed for small-capacity onshore and near-sea conventional turbines. When facing high-load and high-inertia conditions of large-megawatt units, they often encounter problems such as insufficient braking torque, delayed braking response, and unstable torque output. Moreover, the unique complex environments of the ocean, such as high salt fog, high humidity, strong gusts, alternating day and night temperature differences, accelerate the corrosion and aging of brake components, leading to an increase in equipment failure rates and a shortening of the maintenance cycle, and making it difficult to meet the design life standard of 20 to 25 years for large-capacity offshore wind turbines.

In addition, the operation of offshore wind power is much more challenging than that of onshore wind power. The operation window period is limited, the maintenance cost is high, and the equipment downtime loss is significant. The frequent failures of traditional brakes and the need for frequent and high-frequency maintenance will significantly increase the operating costs of wind farms and affect the power generation efficiency and economic benefits of offshore wind power projects. During the development process, specialized braking equipment that is compatible with large-megawatt and large-capacity offshore wind turbines, with high weather resistance, stability, and low maintenance costs, has become a core necessity for the upgrading of the domestication of the wind power industry chain. Against this industry backdrop, after long-term working condition research, multiple rounds of technological iterations, and sea-based real-site tests, a new type of wind turbine braking system specifically designed for large-capacity offshore wind turbines has been officially launched. It specifically addresses various compatibility problems of traditional braking equipment in the operation of large-scale offshore wind turbines, filling the technical gap in the high-end braking components for offshore wind power.

II. Core Pain Points of Traditional Offshore Wind Turbine Brakes, Hindering Efficient Operation of Large Units

Based on the actual operating conditions of large-capacity offshore wind turbines and industry operation data, traditional wind turbine brakes have multiple technical and compatibility shortcomings in large-scale and marine scenarios, unable to fully meet the current requirements of wind power industry upgrading, and becoming an important factor restricting the stable operation of offshore wind farms.

Firstly, the adaptability of braking torque is insufficient, with weak load-bearing capacity. The inertia torque of the large-capacity offshore wind turbine rotor has significantly increased, and the impact loads generated during the start-stop, yaw alignment, and emergency braking processes under strong winds are greater. The traditional brake's torque output range is limited, and the linear regulation accuracy is insufficient. When facing high inertia loads, it is prone to brake slip and unstable locking, which not only causes deviation in turbine alignment and reduction in power generation efficiency, but also leads to accelerated wear of the braking structure due to repeated sliding and wear, posing potential safety hazards.

Secondly, the adaptability to marine environment is poor, with insufficient corrosion resistance and temperature resistance. The marine environment is constantly exposed to high salt fog, high moisture, and strong ultraviolet radiation, and the temperature difference between day and night and seasonal variations in the sea area are large. The traditional brake's sealing structure is simple and the protection level is low. Salt fog easily penetrates the equipment interior, causing coil corrosion, oil blockage, and rust and jamming of metal components; at the same time, the conventional friction materials and sealing accessories have a narrow temperature resistance range, prone to material hardening and slow response in low-temperature environments, and thermal attenuation in high-temperature conditions, resulting in significant fluctuations in braking performance.

Finally, the durability is insufficient, and the operation and maintenance costs are high. The traditional brake structure has limited wear resistance and is unable to withstand the high-frequency yawing and frequent start-stop conditions of offshore wind turbines. The friction plates wear out quickly, and the aging cycle of components is short. Frequent shutdowns for maintenance and replacement are required. Moreover, the offshore wind power operation is restricted by weather and sea environment conditions, making the operation difficult and costly. Frequent maintenance not only increases labor and component costs but also occupies the turbine's power generation time, reducing the overall power generation revenue of the wind farm.

The intelligent adaptability is low, and it is difficult to meet the requirements of smart wind farm management. The traditional brake structure is mainly a basic mechanical brake structure, lacking data monitoring and signal transmission functions, unable to provide real-time feedback on core data such as braking temperature, torque status, and component wear. The operation and maintenance team is unable to predict equipment failures in advance and can only respond passively to faults, which is prone to sudden shutdowns, affecting the establishment of an intelligent and refined operation system for the wind farm.

III. New Technology Breakthroughs, Multi-Dimensional Adaptation to Large-Capacity Offshore Wind Turbine Operating Conditions

The newly launched wind turbine brake, developed by the research team, focuses on the specific operating conditions of large-capacity offshore wind turbines and addresses various operational pain points of traditional products. It completes comprehensive technical upgrades from four dimensions: material formulation, structural design, protection process, and intelligent control, to deeply adapt to the operating requirements of 10MW and above large-capacity offshore wind turbines, while also considering high load, high durability, long lifespan, and easy maintenance.

(1) Optimization of high-load torque design, adapting to the inertia conditions of large megawatt units

In response to the high inertia and high load operation characteristics of large-capacity offshore wind turbines, the new brake re-optimizes the torque output structure and adopts a hierarchical elastic torque matching design, expanding the braking torque output range, significantly improving the linearity of torque regulation, and precisely adapting to the load requirements of start-stop, yaw alignment, and emergency locking of large-blade wind turbines. In the case of strong wind turbulence and sudden gusts, the braking torque output is stable and uniform, effectively avoiding brake slip, turbine shaking, and alignment deviation, ensuring the stability of the turbine blades, main shaft, and yaw system, and improving the accuracy of wind energy capture and power generation stability. Meanwhile, the core brake discs of the equipment are made of high-strength impact-resistant alloy material, which optimizes the internal metal structure and enhances the overall fatigue and impact resistance. They can withstand the high-frequency impact loads of large-capacity fans for a long time. After repeated emergency braking, the disc surface is unlikely to deform or have uneven wear, effectively prolonging the service life of the core components and adapting to the long-term continuous operation mode of offshore wind turbines.

(2) Marine-grade anti-corrosion and weather-resistant technology, suitable for complex marine environment

To solve industry problems such as salt fog corrosion and temperature variation interference in the offshore environment, this brake device has comprehensively upgraded the entire protective system. The protection level reaches IP65 standard, which can adapt to a wide temperature range of -40°C to 80°C. The external shell of the equipment adopts marine-specific anti-corrosion spraying technology, and multiple protective coatings can effectively prevent erosion by salt fog, water vapor, and ultraviolet rays. The internal connection positions adopt multi-layer composite sealing structure to prevent water vapor and salt fog from penetrating into the equipment interior, avoiding coil short circuits, oil blockages, and metal rusting, etc.

The friction brake material adopts a new self-developed special formula for high-temperature and corrosion resistance, discarding traditional general-purpose friction materials. After hundreds of sets of high and low temperature, salt fog aging comparison tests, it is optimized to maintain a stable friction coefficient, with a small thermal attenuation amplitude. It will not experience a decline in braking performance due to changes in the marine environment, perfectly adapting to various complex offshore wind power conditions.

(3) Modular lightweight structure, reducing the difficulty of offshore operation

In response to the industry pain point of inconvenient offshore operation, the new brake device adopts a modular integration design. The brake execution, power drive, and protection monitoring units are independently modularly arranged. The structural layout is compact and reasonable, and the overall weight is optimized and upgraded. It is suitable for the narrow installation space of offshore wind turbine nacelles. Compared with the traditional integrated structure, this product does not require the disassembly and maintenance of the entire machine. The friction plates, seals, and other vulnerable parts can be replaced quickly separately, significantly reducing the maintenance time for a single operation. It is suitable for the limited operation window period of the offshore.

The modular standardized design also reduces the difficulty of component replacement. The same model parts have strong compatibility. The wind farm does not need to reserve a large number of complexly sized components. This can effectively reduce the spare parts reserve cost of the wind farm, simplify the supply chain management process, and truly solve the industry problem of high maintenance costs and difficult maintenance of offshore wind power.

(4) Intelligent data monitoring, adapting to the smart wind farm management system

The new brake device is equipped with standardized intelligent electrical control interfaces, which can directly connect to the wind turbine PLC control system and the remote operation platform of the wind farm. It can collect and upload core operation data such as braking torque, working temperature, friction plate wear degree, system pressure, and operation frequency in real time, achieving dynamic monitoring of the braking system under all working conditions. Maintenance personnel can monitor the equipment operation status in real time through the background data, accurately predict the wear cycle of components, and formulate planned maintenance plans, replacing the traditional passive maintenance mode and avoiding power loss caused by sudden equipment failure.

At the same time, the system has built-in fault self-check logic, which can provide real-time warnings for common problems such as abnormal oil circuit, excessive temperature, torque deviation, etc. This helps the maintenance team quickly locate the fault point and complete the maintenance efficiently, significantly improving the operation efficiency of the offshore wind farm and meeting the development trend of intelligent and digitalization of offshore wind power.

Four. Strict full-scenario tests to ensure long-term stable operation of offshore wind turbines

To ensure that the product is fully compatible with the complex working conditions of large-capacity offshore wind turbines, this new wind turbine brake device has completed three strict verifications before entering the market: laboratory extreme simulation tests, offshore real-site installation trial operation, and standardized mass production quality inspection. It provides comprehensive guarantees for the stability and reliability of product operation.

During the laboratory testing phase, the R&D team set up high and low temperature alternating test chambers, salt spray corrosion test benches, and heavy-load impact durability test benches to simulate extreme low temperatures, high-temperature exposure, high-salt spray erosion, and high-frequency gust wind impact on the sea. They conducted continuous millions of times of start-stop braking durability tests, recorded all performance parameters of the equipment throughout the process, and continuously iteratively optimized the structural and material parameters based on minor performance fluctuations to ensure the performance stability of the product under extreme conditions.

In the real-site testing phase, the product was equipped with multiple large-capacity offshore wind turbine generators and was put into long-term operation at multiple offshore wind projects. The test run period covered seasonal temperature variations, typhoon wind waves, and other real offshore scenarios. Full-condition operation data of the generators, such as yaw braking, main shaft locking, and emergency shutdown, were continuously collected. Based on the feedback from on-site operation, the equipment installation structure, response speed, and sealing performance were optimized, further enhancing the product's adaptability to offshore conditions.

In the mass production quality control stage, all off-the-line products underwent multiple standardized testing procedures such as precise torque calibration, sealingity testing, insulation performance testing, temperature resistance testing, and anti-corrosion performance verification. A complete product traceability system was established, and each device retained its unique production and testing data. The entire production, quality control, and delivery process was controllable, ensuring the uniform performance and stable quality of the batch products.

V. Product Value, Facilitating the High-Quality Upgrade of Offshore Wind Power Industry

The successful launch of the new type of offshore large-capacity wind turbine braking system effectively fills the gap in the domestic adaptation of high-end offshore wind power braking equipment, providing a reliable domestic solution for large-megawatt offshore wind turbine generators. It has multiple positive implications for the high-quality development of the offshore wind power industry.

At the equipment operation level, the core advantages of the product, such as high load capacity, high stability, and strong weather resistance, can effectively reduce the failure frequency of large-capacity offshore wind turbine braking systems, reduce the number of equipment shutdowns and maintenance, continuously ensure the stable power generation of the wind turbines, and improve the overall power generation efficiency and operational income of the offshore wind farm. It meets the long-term, high-efficiency operation requirements of offshore wind turbines.

In the industrial support level, the core material formula, structural design, and intelligent control technology of this product are all independently developed. Core components are independently processed and produced, breaking the long-term reliance on imported equipment for high-end offshore wind turbine brakes. It completes the domestic industrial chain of core components for offshore wind power, helping the offshore wind power industry achieve full-chain self-control development.

In the operation cost level, the product's long lifespan, low loss, and easy maintenance characteristics significantly reduce the accessory replacement cost, labor operation cost, and downtime losses in offshore wind farms. They effectively solve the industry pain point of high operation costs for offshore wind power, improve the overall economic benefits of offshore wind projects, and contribute to the affordability and large-scale development of offshore wind power.

In the future, the R&D team will continue to deeply explore the field of offshore wind power braking technology, combining the development trends of large-scale and intelligent offshore wind turbines, continuously optimize product performance, iterate and upgrade intelligent monitoring and adaptive control functions, expand more specification and model products to cover the needs of all series of large-capacity offshore wind turbine generator conditions, and continuously provide solid core component support for the upgrading of domestic offshore wind power industry and the large-scale development of clean energy.
